Got a new axle from O'Rielly's and, of course, once I tighten the axle nut down it won't move. I know I need to grind the outer end of the axle or the knuckle and I choose the axle. I didn't get the car to move at all so there aren't any marks on the axle or knuckle to indictate where it was touching. Please point me to the right spot;

Just drive a ford taurus, the transmissions are self machining.
 
Great. That will work.

One thing people might overlook is grinding off a bit (about 1mm of diameter) on the first land of the joint. That is necessary because the diameter of the land is slightly larger than the diameter of the bearing face within the circlip. Or, it is so close, that is not worth taking a chance on.

Alternatively, one can replace the circlip with the updated version that comes with the bearing kits, or the loops/tangs/ ears on the clip can be ground for some clearance on the inner diameter.

The easiest way to solve the axle binding problem permanently is to hog-out the knuckle cavity a little. This can be done on-car or with the knuckles off the car.

It didn't seem like the circlip was a problem in my case. Each time I test fit the outer joint and spun it, there was never any visible grinding areas on the circlip, just on the knuckle. And had I had more time, energy, and a die grinder, I would have loved to clearance the knuckle instead to avoid any problems with other axles in the future and not potentially compromising the axle's lifetime warranty.
