My dad just did it on hir 540i and he says its great... they machined 5mm! Had anyone done it on a jetta IV? If so, how much can be machined?

I think you can do it with a die grinder, you might even be able to do it with a dremel.

Sloooow down.
In 3 posts we go from "idea" to "Process, costs, and gimmie a dyno".
Typically bored TB's just give better throttle response. Not much in power.

chris86vw did his, he just removed some casting marks, and a little unnecessary material. can't do much else without fabricating parts

This is true. No real increase in peak power, yet the response is better. Unless you're running a VERY restrictive TB you won't notice an increase.
